Match the test to the role

One generic aptitude score across every job in the plant is the classic mistake. Match components to what the role actually requires. Times are typical ranges.

  • Entry-level production operator: reading/SOP (10 min), shop math (10), attention to detail (8), structured interview (30). Optional short work sample (20). Total about an hour.
  • Assembler, fine motor and high quality: dexterity (10), attention to detail (10), reading/SOP (10), work sample (30).

For entry-level high-volume roles, use score bands rather than a razor-thin cut score. For safety-critical roles, require minimum thresholds on safety judgment and SOP literacy no matter how strong the rest looks.

Sample questions with the answer key

Use these to build your screen and to show stakeholders what's on the test. Keep wording and difficulty aligned to your plant's reality.

Q1. Mechanical reasoning: levers

A longer wrench is used on a stuck bolt. What is the primary reason it helps?

A) It increases friction on the bolt
B) It increases torque by increasing the lever arm
C) It reduces the bolt's thread pitch
D) It increases bolt temperature

Q2. Mechanical reasoning: gears

If Gear A (10 teeth) drives Gear B (20 teeth), Gear B will:

A) Rotate twice as fast as Gear A
B) Rotate at the same speed
C) Rotate half as fast as Gear A
D) Not rotate because the tooth counts differ

Q3. Shop math: fractions to decimals

Convert 3/8 inch to a decimal (nearest thousandth).

A) 0.125  B) 0.250  C) 0.375  D) 0.625

Q4. Measurement and tolerances

A part spec is 10.00 mm plus or minus 0.05 mm. Which measurement is out of spec?

A) 9.96  B) 9.95  C) 10.04  D) 10.05

Answer: depends on your boundary rule, and that's the point. If boundary values are acceptable, the range is 9.95 to 10.05 inclusive and every option is in spec. Many plants treat boundaries as out due to measurement uncertainty, which makes B and D out of spec. Decide your rule, standardize it, and use this question to see whether candidates ask about it. The ones who do are your quality hires.

Q5. Reading and SOP adherence

An SOP states: "If the guard is removed for maintenance, the machine must remain locked out until the guard is reinstalled and verified." What should you do after reinstalling the guard?

A) Remove lockout immediately to test quickly
B) Keep lockout until verification is completed
C) Ask a coworker to run the machine while you watch
D) Bypass the interlock to confirm operation

Q6. Safety judgment

You notice a small spill near a walkway during a busy changeover. Your supervisor is in a meeting. Best first action?

A) Ignore it until changeover ends
B) Stand near it and warn others verbally only
C) Secure the area and follow spill response, notifying per procedure
D) Push material over it to absorb it

Q7. Quality mindset

A check sheet requires measurements every 30 minutes. A candidate missed one interval because the line was running well. Correct response?

A) Leave it blank and don't mention it
B) Fill it in later with an estimate
C) Document the miss per procedure and resume checks
D) Stop the line permanently

Answer: C. Anyone who picks B will falsify your quality records the first busy week.

Q8. Attention to detail

Work order: build Kit A with 2 bolts, 4 washers, 1 bracket. A kit is found with 2 bolts, 3 washers, 1 bracket. Most likely risk?

A) None, close enough
B) Downstream assembly delay or rework due to the missing washer
C) The kit becomes stronger
D) Washer count doesn't matter if bolts are correct

Answer: B

Q9. Troubleshooting logic

A conveyor stops. The emergency stop is not pressed, the motor is cool, and the panel shows "Overload Trip." Reasonable first step?

A) Replace the motor immediately
B) Reset the overload per procedure and check for jams or drag
C) Increase line speed
D) Bypass the overload permanently

Answer: B. A and D are both expensive; D is also dangerous.

Q10. Supervisor judgment: shift handoff

At shift change, you learn a quality issue may have affected the last 30 minutes of production. Best action?

A) Say nothing until you have proof
B) Escalate immediately and quarantine suspect product per procedure
C) Ship product to hit the numbers
D) Blame the prior shift publicly

Scoring: two layers, then bands

Layer A: role-required thresholds

Some things are must-haves now, not trainable later. For safety-critical roles, require a minimum (for example, 70% or better) on safety judgment and SOP literacy, and a minimum rubric score on any work sample. A candidate who misses a threshold doesn't advance, regardless of the composite.

Layer B: weighted composite

Example weighting to adjust by role: work sample 40%, math and measurement 20%, mechanical reasoning 15%, reading/SOP 15%, structured interview 10%.

Convert to bands, with decision rules written in advance

  • Green (80 to 100), stronger match on assessed areas: proceed to the next step in your process.
  • Yellow (65 to 79), mixed signals: proceed when the structured interview or work sample clarifies readiness; document the rationale. Yellows often succeed in roles with strong training infrastructure.
  • Red (below 65), gaps on assessed basics: don't advance on current results. Don't place into safety-critical roles. If your process allows, offer a defined retest interval.

Bands support consistent decisions and stop you from treating a 2-point difference between candidates as meaningful, because it isn't.

Red flags for hiring decisions, independent of score

  • Estimating or backfilling records on Q7. That's a falsification signal, and it disqualifies for quality roles.
  • Any bypass answer on lockout or interlock questions (Q5 D, Q9 D). Safety-critical, full stop.
  • High mechanical scores paired with a bottom-band safety score. Skill without rule adherence is how incidents happen.

Compliance and defensibility checklist

Treat compliance as design input, not cleanup. Aligned with UGESP and EEOC practices; not legal advice.

  • Job analysis completed: essential tasks, skills, and working conditions documented
  • Every test component maps to a documented job requirement
  • Standardized administration: same components, instructions, and scoring for every candidate in the role
  • A documented accommodations pathway (ADA), applied consistently
  • Adverse impact monitoring: track pass rates by protected group, use the four-fifths rule as a first screen, investigate disparities
  • Retention: keep test versions, band rationale, and summary results

For remote or high-volume testing, use question pools and randomized order, per-section time limits, and pair any online screen with an on-site verification work sample before the offer.
